Bridge & Infrastructure Overlays
Product Role: UHPC overlays for bridges and infrastructure are designed to form a thin yet immensely strong protective layer on top of existing structural surfaces (such as bridge decks, ramps, or highway panels). The primary role of these overlays is to rehabilitate and strengthen aging concrete or steel bridge decks by providing a high-toughness, fiber-reinforced UHPC layer that works compositely with the underlying structure. In practice, this means a few centimeters of UHPC can significantly increase a bridge deck’s load-bearing capacity and shield it from further deterioration. By using ultra-high performance concrete, the overlay can be much thinner and lighter than conventional concrete overlays, which is critical for not overloading the structure or altering elevation profiles.
Application Challenges: Bridges and similar infrastructure elements face relentless stress from traffic loads, thermal expansion, and environmental attack (water, chlorides from de-icing salts, carbonation, etc.). Traditional overlay materials (like asphalt or normal concrete) often crack, delaminate, or allow water ingress over time, leading to corrosion of reinforcement and potholes. A key challenge is achieving a durable bond between the overlay and the substrate (especially on steel orthotropic bridge decks) to ensure unified action under heavy loads. Additionally, overlays must accommodate movements and vibrations without cracking. UHPC overlays address these challenges by incorporating steel fiber reinforcement for exceptional tensile strain capacity – this prevents crack propagation even as the bridge flexes. They also develop a strong chemical and mechanical bond to steel or concrete substrates, aided by the mix’s fine particle gradation and shrinkage control, so the overlay becomes an integral part of the deck. Environmental resistance is another challenge: bridge decks are exposed to freeze-thaw cycles and salt intrusion. The UHPC overlay’s very low permeability and superior freeze-thaw durability effectively seal the deck, preventing chloride penetration and frost damage to the underlying structure.
Product Performance: The performance of a UHPC bridge deck overlay is exemplified by its ability to markedly extend the lifespan of the structure. ZRETE’s Super-Tough UHPC overlay, for instance, exhibits compressive strengths around 150–160 MPa and high flexural strength (>20 MPa), far exceeding conventional materials. Equally important is its ductility: the dense network of steel fibers allows the overlay to withstand dynamic loads and minor deck movements without cracking or debonding. Field applications have shown that these overlays greatly reduce maintenance needs – the surface resists rutting and abrasion from traffic and creates an impermeable shield against water and salts, thus protecting the bridge’s reinforcement from corrosion. Installation of UHPC overlays is typically efficient: the material can be pour-applied in thin layers and often self-levels to some extent, ensuring full coverage of the deck. Once cured, the overlay becomes a high-friction, skid-resistant riding surface that improves safety. In summary, UHPC bridge and infrastructure overlays deliver a combination of structural strengthening, environmental protection, and long-term durability, enabling owners to upgrade bridges, viaducts, and even parking structures for decades of additional service.
